Design Custom PCB for Non-Standard Shapes

Standard square modules cannot tile a sphere, a horn, or a pentagon without visible gaps and mismatched edges. We design custom PCB shapes in-house — fan-shaped, trapezoidal, arc-section, or fully freeform — that fit the geometry precisely. This is the difference between a display that looks engineered and one that looks adapted from standard parts.

Customise Parameters, Not Just Shape

Sometimes the shape is standard but the environment is not. A retail installation in a daylit atrium needs 2,500–3,000 nits from what is technically an indoor panel. A broadcast studio build needs 3,840Hz from a curved surface. We customise brightness, refresh rate, and surface protection on standard product platforms — not just the physical form factor.

Path C Custom PCB Design

For shapes that cannot be achieved with standard square or flexible modules — fan-shaped, trapezoidal, arc-section, multi-face polyhedron. Our in-house PCB design team creates the board geometry, validates the circuit layout, and confirms production feasibility before tooling begins. The Japan horn display project required 8 custom PCB variants to cover the varying curvature across three units. The Las Vegas gaming machine wrap used custom face panels in P1.8 COB to achieve sub-0.5mm edge alignment on four faces.

Standard product platform, non-standard specification. A custom shaped LED display is an LED screen manufactured in a non-rectangular form factor — spheres, cylinders, cones, cubes, rings, and fully bespoke geometries. Built on standard LED module technology but using custom PCB designs, flexible substrates, or precision-engineered structural frames to achieve the required shape. The display technology itself (pixel pitch, brightness, refresh rate, colour rendering) is equivalent to flat panel LED — the engineering challenge is the mechanical form, not the display performance. Custom shaped LED displays are used in retail brand installations, exhibition stands, casino environments, entertainment venues, and architectural applications.
Standard catalogue diameters for LED sphere displays are: 0.3m, 0.5m, 0.8m, 1.0m, 1.2m, 1.3m, 1.5m, 1.6m, 1.8m, 2.0m, 2.2m, 2.5m, 3.0m, 4.0m, 5.0m, and 6.0m — 16 standard sizes. Custom diameters outside this range are available on request. Sphere configurations include external-facing display, internal-facing (immersive) display, half-sphere (dome), and full 360° sphere. The standard range covers the vast majority of enquiries without requiring custom tooling — lead time for standard sizes is typically 3–4 weeks.
An LED sphere display is a three-dimensional globe — content wraps around the full 3D surface and can be viewed from any direction. It requires custom-shaped LED modules and a structural armature to form the sphere geometry. An LED circular display (also called round LED display) is a flat disc — circular in outline but flat in display surface, similar to a conventional screen but cut to a circular shape. Circular displays are considerably simpler and less expensive to manufacture. Circular displays are the most frequently enquired custom shape and have the highest conversion rate. Sphere displays are more impactful but require content produced specifically for the spherical format, which adds to overall project cost.
Almost any shape is achievable, subject to two practical constraints: the minimum module size limits the precision of very small radii or very sharp angles, and pixel pitch must remain consistent across the display surface, which constrains certain curved geometries. In practice, any shape that can be tiled with the chosen module size can be built — spheres, cones, horns, polyhedra, wave forms, organic curves. Where standard rectangular or flexible modules cannot achieve the required form, we design custom PCB shapes. The correct question is not “can it be built” but “what will it cost and how long will it take” — which requires an engineering assessment. Send us your concept and we assess feasibility same day.
The same rule applies as for flat displays: minimum viewing distance (in metres) ÷ 1,000 gives the maximum pixel pitch in millimetres. For a 1m diameter sphere in a retail environment viewed from 1.5–2m, P1.5–P2 is appropriate. For a 3m circle ceiling installation viewed from 4–5m below, P2.5–P3 is sufficient and considerably less expensive. Finer pixel pitch increases cost significantly on shaped displays because custom module tooling cost is spread across fewer pixels per unit area. Specify the coarsest pitch your viewing distance allows — we will confirm the right specification at feasibility assessment stage.
Lead time depends on which engineering path applies. Standard catalogue shapes (Path A): 3–4 weeks from order confirmation. Flexible module shapes (Path B): 2–4 weeks. Custom PCB projects (Path C): 4–6 weeks post sample approval, with 2–3 weeks for sample production before that. Parameter-custom on standard platforms (Path D): 3–5 weeks. These timelines assume design confirmation has been received. The feasibility assessment and engineering proposal stages add 1–2 weeks before production begins — factor this into project scheduling. Rush production is possible for Path A and B on request.
Standard catalogue shapes (Path A): minimum 1 unit, no MOQ constraint. Flexible module shapes (Path B): minimum 1 unit for most configurations. Custom PCB projects (Path C): minimum order quantity depends on tooling cost amortisation — typically 5–10 units minimum for small shapes, lower thresholds for larger units. Parameter custom (Path D): minimum 1 unit. We have produced single bespoke units for high-value casino and exhibition environments, and 630-unit batches for retail chain rollouts — both are viable. MOQ will be specified in the engineering proposal stage once the design is confirmed.
